Method spotlight: ultrasonic testing of resistance spot welds

Montgomery's automotive base makes ultrasonic spot-weld inspection one of the most locally relevant NDT skills, and one that general NDT courses often skip.

A car body contains thousands of resistance spot welds. Traditionally, quality teams checked them destructively, chiselling or peeling sample welds off a teardown body. Ultrasonic testing lets inspectors check welds on production parts without scrapping them. The technique uses a small-diameter probe, usually with a water-column or delay-line tip sized to the expected nugget, placed directly on the weld. The pattern of back-wall echoes, and how quickly they decay, tells the inspector what is inside the joint.

• A good weld shows a regular series of echoes from the full stack thickness, with the attenuation you expect from the cast nugget.
• An undersize nugget shows a mix of full-thickness echoes and intermediate echoes from the unfused interface around the nugget.
• A stick or cold weld can look deceptively good on a first glance: the sheets are pressed together but not fused, and the echo decay gives it away.
• No weld shows echoes from the first sheet only.

Learning to read these patterns takes more than theory. Inspectors need to understand probe selection against sheet thickness, coating effects from galvanised steel, couplant and contact pressure, and how to calibrate against reference welds that have been sectioned or peeled.
