Practical NDT Training Simulator in Freeport

Freeport is a chemical town first. At the mouth of the Brazos River sits the largest integrated chemical manufacturing site in the Western Hemisphere, a sprawling complex of ethylene crackers, chlorine and derivatives units, utilities and interconnecting pipe racks. Out on Quintana Island a liquefied natural gas export terminal with three liquefaction trains ships cargoes around the world, Port Freeport handles bulk, container and project cargo, and just west of town the Bryan Mound site stores crude oil for the national Strategic Petroleum Reserve. It is a landscape of stainless and alloy piping, cryogenic service, thick-walled vessels and large storage tanks, and it keeps inspection crews busy all year. Atlantis built the first-ever online practical NDT simulation portal for practice and hands-on experience. Practical NDT is an immersive, 3D, game-like platform, available in a browser or app, where you work realistic inspection jobs on virtual welds, piping, vessels, tubes and tanks and get scored feedback instantly. It works for every skill level, and for Freeport and the wider Brazosport area it provides a place to practise the demanding methods chemical and LNG work requires before you face them on a live unit.

Why Hands-On NDT Practice Matters in Freeport’s Chemical and LNG Sector

Chemical plants are hard on equipment and hard on inspectors. Process streams can be corrosive, hot, cold or all three in sequence. Materials range from carbon steel through chrome-moly and austenitic stainless steels to nickel alloys, and the damage mechanisms change with every material and service: localised corrosion and pitting, stress corrosion cracking, erosion at elbows and tees, corrosion under insulation on lines that cycle between temperatures. An inspector in Freeport may need to examine a stainless weld on a cold line in the morning and survey a carbon-steel tank floor in the afternoon. Each of those tasks calls for different technique choices, and several of them are genuinely difficult to do well.

Austenitic stainless and dissimilar-metal welds are a good example. Their coarse, directional grain structure scatters and bends ultrasound, so the clean signals a technician is used to seeing on carbon steel become noisy and harder to interpret. PAUT and TOFD help, but only in the hands of someone who has practised on that kind of material and knows what a real indication looks like against the background noise. The same applies to alloy verification: in a plant where the wrong material in the wrong service can fail quickly, PMI is routine, and the technician needs to be fluent with the procedure and alert to results that do not match the specification.

Practical opportunities to build that fluency are scarce. Representative stainless weld specimens with known flaws are expensive to make and rarely available when needed, and nobody can practise freely inside a running chemical plant or LNG terminal, where permits, gas testing and process hazards govern every step. Practical NDT gives technicians the scenario, the defect and the feedback without any of that exposure, so they can arrive on the job with their eye already tuned to the material and service in front of them.

The coastal setting adds its own challenges. Salt air, humidity and heavy rainfall make external corrosion and corrosion under insulation a constant concern on piping and vessels, and much of the insulated piping in a chemical complex cannot be inspected directly without stripping insulation. That is where screening methods earn their keep: guided-wave LRUT can survey a long insulated line from a single location and point the crew to the sections that need insulation removed and a closer look with UT or PAUT. Screening only works, however, if the technician understands what the method can and cannot tell them, how welds and supports appear in the data, and when a result demands follow-up. Those judgements are learned through repetition, and the simulator allows that repetition without disturbing a single metre of real insulation.

Methods and Environments for Freeport’s Plants, Terminals and Tanks

Practical NDT covers 12 methods across five workplace environments, with 33 guided lessons. The Oil & Gas Site environment, with 73 jobs, is the closest match to Freeport’s process units. There you practise PMI alloy verification on piping components, IRIS internal rotary UT on heat-exchanger and boiler tubes, ET on non-ferrous tubing, LRUT guided-wave screening of long piping runs such as those on pipe racks and between units, contact UT thickness gauging, PAUT corrosion mapping and weld examination, and TOFD on thick welds. Each job asks you to set up the technique, collect the data and make a call, and the scoring tells you immediately whether you found and characterised the flaw correctly.

The Welding Workshop, with 52 jobs, is where Freeport’s construction and maintenance welding comes in. The chemical complex and the LNG terminal have both seen large expansion projects, and every project means many new welds on piping, vessels and structures. The coupons and fabrication joints in this environment let you practise PAUT and TOFD, RT interpretation, MT on ferritic welds and PT on stainless and non-magnetic materials, as well as VT, which starts every weld inspection. The Storage Tank environment models a full-size tank for UT shell thickness surveys and MFL floor screening, relevant to the tank farms at the plants, the port and the terminals around Brazoria County. The NDT Lab, with 52 jobs, provides bench specimens and reference blocks to rehearse calibration and fundamentals, and the Aircraft Hangar, with 54 jobs, is available for anyone whose work extends to airframe and component inspection.

A Phased Array and TOFD Simulator for Every Skill Level

The scenarios were designed by Anoop Rayavarapu, ASNT NDT Level III and founder of Atlantis NDT, who leads Atlantis training. The platform is built for three groups.

New trainees start with guided fundamentals: what each method detects, how probes and settings are chosen, how to calibrate on a reference block, and how to recognise a basic indication. Many entrants in the Brazosport area arrive from process technology or craft programmes with a good understanding of plant operations but little inspection experience. Practising the basics in a simulator lets them come up to speed without tying up an experienced technician or a physical specimen for every repetition.

Working technicians use rare-defect refreshers between assignments. Someone who has been doing carbon-steel thickness work for months can rehearse PAUT on stainless welds before a cold-service campaign. A technician who has not interpreted RT in a while can review weld radiograph scenarios before a construction job. Because the simulator is always available, practice can fit around rotating shifts, callouts and commuting from Lake Jackson, Clute, Angleton or further afield.

Level III and team leads can build and assign scenario sets for crews, benchmark people objectively on the same jobs, and find coverage gaps early. For a lead preparing for a project with a lot of stainless or alloy welding, knowing in advance which technicians are comfortable with that material, and which need more practice, is valuable information. Difficulty adapts as users improve, and progress tracking records what has been practised.

NDT Practical Exam Preparation That Complements Formal Training

Practical NDT is a skills-practice and readiness tool. It is not a certification, it does not grant any level, and it does not replace the practical examination on real specimens that ASNT SNT-TC-1A and an employer’s written practice require. Under SNT-TC-1A, the employer’s written practice sets out the training, experience and examination requirements for each method and level, and the practical examination uses real equipment and real specimens under the responsible Level III. The simulator is a way to prepare for that, not a way around it.

Used well, the simulator makes the time spent on real specimens more productive. A trainee who has already rehearsed calibration, scanning patterns and interpretation many times arrives at hands-on sessions with fewer basic mistakes and can use the real specimens to refine technique rather than to learn it from scratch. That is why Practical NDT is designed to work alongside Atlantis’s real NDT training and certification programmes. Before a course it builds familiarity; during a course it reinforces the lessons; after certification it keeps skills current between jobs.

For radiography, Texas adds a separate state requirement: the Department of State Health Services Radiation Control Program certifies individuals to perform industrial radiography after a 40-hour course and the required examinations. Simulated RT interpretation practice does not relate to that certification or to radiation safety training.

Freeport, Port Freeport and the Brazosport Industrial Corridor

Freeport and its neighbours, including Lake Jackson, Clute, Oyster Creek and Quintana, make up the Brazosport area of Brazoria County. The area grew around chemical manufacturing that began in the early 1940s, when magnesium extraction from seawater brought the first large plant to Freeport Harbor, and that site has since grown into the largest integrated chemical complex in the Western Hemisphere. Alongside it are other chemical and plastics producers, utilities and cogeneration units, and the service companies that support them.

Energy infrastructure adds further variety. The LNG export terminal on Quintana Island brings cryogenic piping, large compressors and full-scale storage, and it has been through both expansion and, in 2022, a serious incident that underlined how much depends on the integrity of piping and pressure equipment in LNG service. The Bryan Mound Strategic Petroleum Reserve site stores crude in underground salt caverns, with surface piping, pumps and wellheads that need routine inspection. Port Freeport handles a wide range of cargo, and marine terminals and tank farms line the channel. Each of these assets draws on the methods covered in Practical NDT: PAUT and TOFD for thick and stainless welds, PMI for alloy verification, IRIS and ET for tube bundles, LRUT for long lines, and UT and MFL for tanks.

The workforce pipeline is local and regional. Brazosport College in Lake Jackson trains process technicians, craft workers and technicians for the surrounding plants, and inspection companies recruit from those programmes and from Houston, less than an hour and a half to the north. Hurricanes are a recurring factor on this stretch of coast, and storm recovery brings a surge of restart and damage inspections. A crew that practises regularly is better prepared for both routine and surge work. References to local sites and industries describe the market Practical NDT is designed for, not any customer or partner relationship.

Frequently Asked Questions

Does Practical NDT replace the practical certification exam?

No. Practical NDT is for practice and readiness. Certification under ASNT SNT-TC-1A follows the employer’s written practice and requires a hands-on practical examination on real specimens with real equipment. The simulator helps you prepare and stay sharp, but it does not certify anyone.

What experience level is it for?

Every level: guided fundamentals for new trainees, rare-defect refreshers for working technicians between assignments, and scenario-building, objective benchmarking and coverage-gap analysis for Level III and team leads.

Can I practise ultrasonic inspection of stainless steel welds?

Yes. The Welding Workshop and Oil & Gas Site environments include PAUT and TOFD weld jobs, and the scenarios help you learn to judge indications in weld conditions that are harder to interpret than plain carbon steel. PT practice for non-magnetic materials is also included.

Is there storage tank practice relevant to terminals and tank farms?

Yes. The Storage Tank environment models a full-size tank for UT shell thickness surveys and MFL floor screening.

How do we arrange a demo?

Use the demo request form and tell us your methods, crew size and timing. We will arrange a walkthrough and provide a quote on request.
